浙江金洲管道工(gong)業(ye)有限公司φ508~1626mm預(yu)精焊(han)螺(luo)旋縫埋弧焊(han)鋼管生(sheng)(sheng)產(chan)線(xian)引進德國(guo)SMS MEER集團(tuan)旗下PWS公司國(guo)際先進的預(yu)精焊(han)(二步(bu)法)螺(luo)旋焊(han)管生(sheng)(sheng)產(chan)技術和(he)設備,于(yu)2015年1月正(zheng)式投產(chan),年生(sheng)(sheng)產(chan)能力20萬噸(dun),生(sheng)(sheng)產(chan)壁厚6.4mm~25.4mm,最高(gao)生(sheng)(sheng)產(chan)鋼級 L690/X100。
金州管道不銹鋼焊管生產線控制系統基于工業以太網技術,實現分布式自動化控制,是目前世界上裝備最先進、工藝最成熟、自動化程度最高的螺旋焊管生產線之一,在檢測設備方面生產線配備了112通道100%母材超聲波探傷、32通道焊縫超聲波探傷、數字平板X射線實時成像檢測系統、4000t水壓試驗機等。

二、主(zhu)要技術特點
1. 高速成型(xing)預焊機組(zu)技術
穩(wen)定(ding)的(de)(de)鋼帶工(gong)作寬度和穩(wen)定(ding)的(de)(de)遞送狀態是實(shi)現穩(wen)定(ding)高(gao)速成(cheng)(cheng)型(xing)(xing)(xing)的(de)(de)前提,通過(guo)以(yi)下(xia)各系(xi)統的(de)(de)協(xie)同工(gong)作,使鋼帶以(yi)最穩(wen)的(de)(de)狀態進入成(cheng)(cheng)型(xing)(xing)(xing)器,在高(gao)精(jing)度模型(xing)(xing)(xing)化的(de)(de)成(cheng)(cheng)型(xing)(xing)(xing)系(xi)統中(zhong)實(shi)現低應力(li)穩(wen)定(ding)成(cheng)(cheng)型(xing)(xing)(xing),對(dui)外徑(jing)、圓度、直度實(shi)現高(gao)精(jing)度控制,為預焊提供穩(wen)定(ding)的(de)(de)焊接環境(jing)。
a. 鋼帶矯(jiao)(jiao)(jiao)平(ping)(ping)裝置配備七(qi)輥矯(jiao)(jiao)(jiao)平(ping)(ping)機,矯(jiao)(jiao)(jiao)平(ping)(ping)高度由(you)電機調節,矯(jiao)(jiao)(jiao)平(ping)(ping)力大小由(you)液(ye)壓(ya)缸提供,可對每(mei)個矯(jiao)(jiao)(jiao)平(ping)(ping)輥進行獨立控制,精確(que)調整每(mei)個矯(jiao)(jiao)(jiao)平(ping)(ping)輥位置的(de)壓(ya)力,使出口側(ce)鋼帶快速達到(dao)理想的(de)矯(jiao)(jiao)(jiao)平(ping)(ping)狀態,其(qi)最大矯(jiao)(jiao)(jiao)平(ping)(ping)力600噸,滿足大壁厚高鋼級的(de)高速矯(jiao)(jiao)(jiao)平(ping)(ping)。
b. 剪切對(dui)(dui)焊機配備(bei)伊薩等(deng)離子切割系(xi)統、板頭(tou)尾銑邊(bian)機、預焊系(xi)統、雙(shuang)絲(si)自動(dong)埋(mai)弧(hu)焊系(xi)統,通過先銑邊(bian)后(hou)焊接的工藝,有效避免因板頭(tou)尾對(dui)(dui)接人(ren)為(wei)地產生鐮刀彎。采用(yong)Y型焊接坡口(kou),配合預焊+雙(shuang)絲(si)自動(dong)埋(mai)弧(hu)焊工藝,使得對(dui)(dui)接接頭(tou)達(da)到足(zu)夠的熔深和強度,確(que)保對(dui)(dui)頭(tou)焊縫質量(liang),實現鋼帶對(dui)(dui)接接頭(tou)在成型器快(kuai)速穩定(ding)通過。
c. 自適應銑(xian)(xian)邊(bian)(bian)機(ji)(ji)配備三組(zu)(zu)鋼帶(dai)寬(kuan)(kuan)度(du)(du)自適應銑(xian)(xian)邊(bian)(bian)機(ji)(ji)。第(di)(di)一(yi)、二(er)組(zu)(zu)銑(xian)(xian)邊(bian)(bian)機(ji)(ji)為粗銑(xian)(xian),寬(kuan)(kuan)度(du)(du)自適應系統通過實時檢測(ce)鋼帶(dai)銑(xian)(xian)邊(bian)(bian)前后寬(kuan)(kuan)度(du)(du),合理地分配每組(zu)(zu)銑(xian)(xian)邊(bian)(bian)機(ji)(ji)切削(xue)(xue)深度(du)(du),提高(gao)(gao)刀片的使用壽命,保(bao)(bao)證銑(xian)(xian)邊(bian)(bian)質量;第(di)(di)三組(zu)(zu)銑(xian)(xian)邊(bian)(bian)機(ji)(ji)為精銑(xian)(xian),根據壁厚和焊接(jie)工藝設(she)定(ding)(ding)銑(xian)(xian)邊(bian)(bian)后工作寬(kuan)(kuan)度(du)(du)、坡(po)(po)口(kou)角(jiao)度(du)(du),鈍(dun)邊(bian)(bian)厚度(du)(du)、鈍(dun)邊(bian)(bian)位置,穩定(ding)(ding)的銑(xian)(xian)邊(bian)(bian)控制(zhi)為后續的焊接(jie)提供有(you)(you)利條件。三組(zu)(zu)銑(xian)(xian)邊(bian)(bian)機(ji)(ji)刀盤(pan)在(zai)豎直(zhi)方向具有(you)(you)仿形隨動(dong)功能,有(you)(you)效地防(fang)止由于帶(dai)鋼波動(dong)引起的坡(po)(po)口(kou)不均勻,保(bao)(bao)證邊(bian)(bian)部形狀良好穩定(ding)(ding),從而確保(bao)(bao)成(cheng)型過程穩定(ding)(ding)。同時銑(xian)(xian)邊(bian)(bian)機(ji)(ji)銑(xian)(xian)削(xue)(xue)速(su)(su)度(du)(du)在(zai)3~10m/min的遞送速(su)(su)度(du)(du)下自動(dong)進行自適應動(dong)態調節,滿足高(gao)(gao)速(su)(su)預焊的需求。
d. 鋼(gang)(gang)帶(dai)自(zi)(zi)(zi)動(dong)對(dui)(dui)(dui)中系(xi)統(tong)(tong)配(pei)備(bei)多(duo)組(zu)鋼(gang)(gang)帶(dai)自(zi)(zi)(zi)動(dong)對(dui)(dui)(dui)中裝(zhuang)置(zhi),每組(zu)對(dui)(dui)(dui)中裝(zhuang)置(zhi)均(jun)配(pei)備(bei)獨(du)立位(wei)置(zhi)傳(chuan)感器,實(shi)時監測(ce)鋼(gang)(gang)帶(dai)的位(wei)置(zhi)信息,系(xi)統(tong)(tong)自(zi)(zi)(zi)動(dong)判(pan)斷(duan)鋼(gang)(gang)帶(dai)位(wei)置(zhi)狀態和變化趨勢,通過先進(jin)的PI閉環(huan)控制算法,實(shi)時動(dong)態分配(pei)各(ge)組(zu)對(dui)(dui)(dui)中輥推(tui)力,實(shi)現(xian)鋼(gang)(gang)帶(dai)自(zi)(zi)(zi)動(dong)對(dui)(dui)(dui)中,通過數(shu)據對(dui)(dui)(dui)比自(zi)(zi)(zi)動(dong)分析鋼(gang)(gang)帶(dai)鐮刀彎(wan)程度(du),實(shi)時糾(jiu)偏,保證(zheng)成型過程穩定(ding)。
e. 主驅(qu)動是整(zheng)個(ge)成型預焊(han)機組的唯(wei)一動力,由兩臺(tai)210kW交(jiao)流電機提供(gong),動力通過(guo)行星齒輪傳輸到驅(qu)動輥,最大驅(qu)動扭(niu)矩480kN·m,兩輥夾(jia)送(song)壓(ya)力由液(ye)壓(ya)缸(gang)提供(gong),液(ye)壓(ya)回(hui)路中的蓄能裝置(zhi)可有(you)效吸收(shou)焊(han)縫通過(guo)輥子(zi)時(shi)的壓(ya)力變(bian)化,提供(gong)穩定的遞(di)送(song)速度。
f. 高(gao)精(jing)度成(cheng)(cheng)型(xing)(xing)機主要由三輥彎(wan)曲系統和外(wai)控輥系統組(zu)成(cheng)(cheng),最大成(cheng)(cheng)型(xing)(xing)力300t,各成(cheng)(cheng)型(xing)(xing)輥梁均配置(zhi)伺服電機和絕(jue)對(dui)值編碼器(qi),采用PWS先進(jin)的成(cheng)(cheng)型(xing)(xing)模型(xing)(xing)算法,通過(guo)(guo)精(jing)確(que)定(ding)位(wei)各成(cheng)(cheng)型(xing)(xing)輥位(wei)置(zhi),實現高(gao)速穩定(ding)成(cheng)(cheng)型(xing)(xing),同時(shi)各位(wei)置(zhi)信息通過(guo)(guo)PLC儲存,可(ke)重復(fu)調(diao)用,提高(gao)成(cheng)(cheng)型(xing)(xing)效(xiao)率。
g. 數(shu)字(zi)式(shi)預焊(han)(han)(han)(han)系(xi)統采用(yong)CO2氣體保(bao)(bao)護焊(han)(han)(han)(han),由兩臺1500A數(shu)字(zi)式(shi)焊(han)(han)(han)(han)接(jie)電(dian)源(yuan)串聯而成,內置(zhi)專家(jia)級(ji)焊(han)(han)(han)(han)接(jie)數(shu)據(ju)庫(ku)(ku),根據(ju)壁厚和(he)焊(han)(han)(han)(han)絲直徑不(bu)同(tong),選(xuan)擇合(he)(he)適的(de)焊(han)(han)(han)(han)接(jie)程(cheng)(cheng)序,程(cheng)(cheng)序自動(dong)(dong)調用(yong)數(shu)據(ju)庫(ku)(ku)參(can)數(shu),并在焊(han)(han)(han)(han)接(jie)過程(cheng)(cheng)中對參(can)數(shu)進(jin)行(xing)PI閉環控(kong)制,其控(kong)制了頻率(lv)達(da)到5kHz,確保(bao)(bao)參(can)數(shu)輸出穩定。焊(han)(han)(han)(han)接(jie)過程(cheng)(cheng)采用(yong)潛(qian)弧式(shi)的(de)過渡形式(shi),配合(he)(he)活性保(bao)(bao)護氣體,可在較高的(de)焊(han)(han)(han)(han)接(jie)速度下保(bao)(bao)持穩定的(de)熔深,確保(bao)(bao)于焊(han)(han)(han)(han)縫(feng)的(de)強度,最(zui)高焊(han)(han)(han)(han)接(jie)速度達(da)10m/min。預焊(han)(han)(han)(han)系(xi)統配備激光自動(dong)(dong)跟蹤系(xi)統和(he)視頻監(jian)控(kong)系(xi)統,可對焊(han)(han)(han)(han)點位置(zhi)和(he)預焊(han)(han)(han)(han)縫(feng)狀態實(shi)(shi)時監(jian)控(kong),實(shi)(shi)現自動(dong)(dong)化焊(han)(han)(han)(han)接(jie)。
2. 雙(shuang)環(huan)噴水(shui)式等離子環(huan)切機
配備雙(shuang)環(huan)(huan)(huan)噴水式等(deng)(deng)離子切(qie)(qie)(qie)割(ge)(ge)(ge)機(ji)。其(qi)(qi)雙(shuang)環(huan)(huan)(huan)即夾持環(huan)(huan)(huan)和(he)切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan)(huan),夾持環(huan)(huan)(huan)包含3組抱夾裝(zhuang)置,同時環(huan)(huan)(huan)切(qie)(qie)(qie)機(ji)具(ju)備長(chang)度測(ce)量系統(tong)(tong),控制精度達到(dao)1mm,當鋼管(guan)長(chang)度達到(dao)切(qie)(qie)(qie)割(ge)(ge)(ge)所設(she)定的(de)長(chang)度時,夾持環(huan)(huan)(huan)夾緊鋼管(guan),使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)(tong)與(yu)不銹鋼焊管(guan)以同樣的(de)速度前進(jin),隨后切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan)(huan)實施環(huan)(huan)(huan)切(qie)(qie)(qie)作業。雙(shuang)環(huan)(huan)(huan)等(deng)(deng)離子切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)(tong)使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)系統(tong)(tong)與(yu)鋼管(guan)形成(cheng)一個相對(dui)(dui)速度為0的(de)狀態,提供穩定的(de)切(qie)(qie)(qie)割(ge)(ge)(ge)環(huan)(huan)(huan)境(jing),使(shi)得切(qie)(qie)(qie)口更(geng)加(jia)整齊;其(qi)(qi)噴水系統(tong)(tong)一方面對(dui)(dui)等(deng)(deng)離子弧(hu)(hu)進(jin)行收弧(hu)(hu)聚能(neng),使(shi)切(qie)(qie)(qie)割(ge)(ge)(ge)能(neng)量更(geng)加(jia)集(ji)中,提高切(qie)(qie)(qie)割(ge)(ge)(ge)效率,另一方面對(dui)(dui)切(qie)(qie)(qie)割(ge)(ge)(ge)周圍進(jin)行冷(leng)卻(que),減少切(qie)(qie)(qie)割(ge)(ge)(ge)熱(re)影響區,保證(zheng)管(guan)端母材性能(neng)。
3. 精焊機(FWM)
配(pei)備3條精焊(han)(han)線,每條精焊(han)(han)線配(pei)置內(nei)焊(han)(han)三絲和外(wai)焊(han)(han)雙絲的(de)焊(han)(han)接系(xi)(xi)統(tong)(tong),內(nei)焊(han)(han)和外(wai)焊(han)(han)均配(pei)置獨立的(de)焊(han)(han)縫(feng)激光自動(dong)跟蹤系(xi)(xi)統(tong)(tong)、視頻(pin)監(jian)視系(xi)(xi)統(tong)(tong)、焊(han)(han)槍高度跟蹤系(xi)(xi)統(tong)(tong)、焊(han)(han)接參(can)數(shu)控(kong)制系(xi)(xi)統(tong)(tong)等(deng),通(tong)過(guo)各結構聯動(dong),實(shi)現自動(dong)的(de)、實(shi)時(shi)的(de)焊(han)(han)頭位(wei)置調節和校正(zheng),確保每一(yi)條焊(han)(han)縫(feng)的(de)焊(han)(han)接質量,同時(shi)每支不銹鋼焊(han)(han)管的(de)焊(han)(han)接參(can)數(shu)實(shi)時(shi)曲(qu)線可(ke)獨立存(cun)(cun)檔、回放,通(tong)過(guo)參(can)數(shu)曲(qu)線可(ke)提前發現焊(han)(han)縫(feng)存(cun)(cun)在(zai)的(de)隱患點,以進行針(zhen)對(dui)性檢測(ce)。
4. PWS數字焊接系統
預焊(han)和(he)(he)(he)精(jing)焊(han)工(gong)藝均(jun)配備了PWS數(shu)字焊(han)接系統,即焊(han)接電(dian)源和(he)(he)(he)焊(han)接工(gong)藝均(jun)通過微處理(li)器控制(zhi),從起弧到整個焊(han)接過程,微處理(li)器均(jun)以5kHz的(de)頻率對(dui)焊(han)接工(gong)藝進(jin)(jin)行分析(xi)和(he)(he)(he)優化。焊(han)接工(gong)藝過程采(cai)取極高(gao)的(de)頻率不斷進(jin)(jin)行分析(xi)和(he)(he)(he)優化,實現了對(dui)整個焊(han)接過程實時精(jing)確(que)的(de)PI閉環控制(zhi),其(qi)直(zhi)接效果(guo)使得焊(han)接過程十(shi)分穩定,減少(shao)了焊(han)縫缺陷和(he)(he)(he)管端(duan)焊(han)接缺陷。
5. 112通道在線鋼管(guan)超(chao)聲波檢測系統
生產線(xian)配備(bei)112通(tong)道(dao)在線(xian)鋼(gang)管超聲波(bo)檢(jian)測(ce)(ce)系統,采用(yong)(yong)8×30mm雙晶(jing)組(zu)合探(tan)(tan)(tan)頭,共25組(zu),100通(tong)道(dao),探(tan)(tan)(tan)頭固定(ding)梳狀(zhuang)掃查方(fang)式(shi)對(dui)鋼(gang)板100%探(tan)(tan)(tan)傷,用(yong)(yong)于(yu)(yu)檢(jian)測(ce)(ce)平行于(yu)(yu)軋制方(fang)向(xiang)線(xian)性缺(que)(que)陷(xian)。同時鋼(gang)板兩(liang)邊(bian)200mm范(fan)(fan)圍內(nei)各有(you)5個橫波(bo)探(tan)(tan)(tan)頭,用(yong)(yong)于(yu)(yu)檢(jian)測(ce)(ce)鋼(gang)板邊(bian)緣與軋制方(fang)向(xiang)平行的缺(que)(que)陷(xian)。鋼(gang)板兩(liang)側(ce)各15mm范(fan)(fan)圍內(nei)各有(you)1個橫波(bo)探(tan)(tan)(tan)頭,用(yong)(yong)于(yu)(yu)檢(jian)測(ce)(ce)鋼(gang)板邊(bian)緣與軋制方(fang)向(xiang)垂直的缺(que)(que)陷(xian)。設備(bei)具有(you)聲、光報(bao)警系統,缺(que)(que)陷(xian)自動噴標系統,以及各通(tong)道(dao)的耦合監(jian)視系統,缺(que)(que)陷(xian)檢(jian)出率100%。
6. 32通道焊縫超聲波檢(jian)測系統
生產線配備(bei)32通道(dao)焊縫超聲(sheng)波檢(jian)測系(xi)統,具有(you)24個(ge)探傷(shang)通道(dao)和8個(ge)耦合監視通道(dao),采用雙探架設計(ji),配備(bei)激光圖像自動(dong)跟蹤(zong)系(xi)統,確保檢(jian)測過程穩定(ding)性。布局(ju)探頭有(you)X型和串列(lie)型,可檢(jian)測焊縫內(nei)縱向(xiang)、橫向(xiang)、斜向(xiang)、焊縫中間(jian)缺陷以及(ji)焊縫兩側50mm范圍內(nei)的熱影(ying)響區分層缺陷。
7. X射(she)線實時成像檢測(ce)系(xi)統
生產線(xian)配備數字平板X射線(xian)實時成(cheng)像(xiang)檢測系統,采用(yong)美國珀(po)金(jin)埃(ai)爾默公司的8in非晶數字平板系統XRD 0822 AP,空間(jian)分辨(bian)率優(you)于3.0p/mm,具有全焊(han)縫實時存圖及回放功能,檢測靜態靈敏度(du)1.0%~1.5%,動態靈敏度(du)2.2%~2.5%。
8. 自動化鋼管輸送控制系統(tong)
輸送系(xi)統由(you)輸送輥道、橫(heng)(heng)移小(xiao)車(che)、存(cun)(cun)管臺(tai)架(jia)構(gou)成,輸送輥道每4個為一(yi)組(zu),存(cun)(cun)管臺(tai)架(jia)采用V形臺(tai)架(jia),每組(zu)輥道、橫(heng)(heng)移小(xiao)車(che)和每個V形臺(tai)架(jia)均配置傳感器,用于檢測鋼管位(wei)置,鋼管自動化輸送控(kong)(kong)制(zhi)系(xi)統由(you)中(zhong)央(yang)控(kong)(kong)制(zhi)室進行監控(kong)(kong),并自動選擇最優(you)程序實現整個車(che)間鋼管的運(yun)輸和存(cun)(cun)放,提高車(che)間作業效(xiao)率。
9. ERP信息(xi)化管(guan)理系統
ERP系統包括制造數(shu)據管理(li)(li)、計劃(hua)排(pai)產(chan)(chan)管理(li)(li)、生產(chan)(chan)調度管理(li)(li)、庫存(cun)管理(li)(li)、質量管理(li)(li)、工藝過程管理(li)(li)、采購管理(li)(li)、成(cheng)本管理(li)(li)、生產(chan)(chan)過程控制、質量數(shu)據集(ji)成(cheng)分析。實現從(cong)訂單下達到(dao)產(chan)(chan)品完成(cheng)的整(zheng)個生產(chan)(chan)過程的優化管理(li)(li),改善各(ge)個環節的銜接效率,對生產(chan)(chan)進度、產(chan)(chan)品質量數(shu)據實時反饋,從(cong)而保障(zhang)產(chan)(chan)品質量和工廠及時交貨能力(li)。
10. 機器人(ren)自動噴標系(xi)統
生(sheng)產(chan)線(xian)配備機(ji)器人(ren)自動(dong)(dong)噴標(biao)系統,實現生(sheng)產(chan)過(guo)程(cheng)鋼管信(xin)息的自動(dong)(dong)讀(du)取和收集,中(zhong)控(kong)匯總鋼管的過(guo)程(cheng)狀態信(xin)息,同時產(chan)品(pin)標(biao)識更加美(mei)觀、規(gui)范(fan)、準確(que)。通(tong)過(guo)機(ji)器換人(ren),降低(di)工人(ren)勞動(dong)(dong)強度(du)。

自2015年(nian)投產(chan)以(yi)來,金(jin)洲(zhou)管道以(yi)預精焊(han)生產(chan)線為依托,成(cheng)立了能源管道研究所,焊(han)接實驗室(shi)等研發部門,整(zheng)合公司優(you)質資源,通過自主(zhu)創新和產(chan)學研等方式(shi),加快預精焊(han)工(gong)藝技(ji)術消化吸收再創新,先(xian)后試(shi)制進(jin)行了(le)(le)φ1219mmx16.3mm、X90M,φ1219mmx22mm、X80M,ф1219m219mmx25.425.4mm、Q345B,φ508mmx6.4mm,X65M等規(gui)格(ge),參與了(le)(le)新粵(yue)浙管(guan)(guan)(guan)線(xian)φ1219x18.4,X80M管(guan)(guan)(guan)線(xian)的(de)單爐試(shi)制,在高鋼級大(da)壁(bi)厚的(de)螺旋不銹鋼焊管(guan)(guan)(guan)生(sheng)產工藝(yi)(yi)上積累一定的(de)經驗。針對預焊飛(fei)濺、精焊質(zhi)量、生(sheng)產效率(lv)等重點(dian)難(nan)點(dian)問題(ti),進(jin)行了(le)(le)專項(xiang)(xiang)技(ji)術攻關,通(tong)過多項(xiang)(xiang)科(ke)研成果的(de)應用(yong),金洲(zhou)管(guan)(guan)(guan)道預精焊工藝(yi)(yi)技(ji)術水平達到(dao)國內領先水平。產品廣泛用(yong)于石油(you)、天然(ran)(ran)氣(qi)輸送、海底管(guan)(guan)(guan)線(xian)、城市管(guan)(guan)(guan)網(wang)(wang)以及大(da)型鋼管(guan)(guan)(guan)樁管(guan)(guan)(guan)等領域。先后承接了(le)(le)惠州海底管(guan)(guan)(guan)道項(xiang)(xiang)目(mu)、金麗溫(wen)省級天然(ran)(ran)氣(qi)管(guan)(guan)(guan)道工程、海南環(huan)島(dao)管(guan)(guan)(guan)線(xian)工程、江陰(yin)燃氣(qi)管(guan)(guan)(guan)道工程、馬來西亞(ya)管(guan)(guan)(guan)網(wang)(wang)項(xiang)(xiang)目(mu)、文萊管(guan)(guan)(guan)線(xian)項(xiang)(xiang)目(mu)、伊朗管(guan)(guan)(guan)線(xian)項(xiang)(xiang)目(mu),以及港華(hua)燃氣(qi)、中燃燃氣(qi)、華(hua)潤(run)燃氣(qi)等各大(da)城市管(guan)(guan)(guan)網(wang)(wang)工程。
